Polyaniline (PANI) in the emeraldine salt (protonated) form provides corrosion protection through two mechanisms: (1) Anodic protection — PANI reoxidizes the steel surface passivation layer (Fe²⁺ → Fe³⁺ oxide) by acting as an electron acceptor, maintaining a passive film on the metal; (2) Barrier effect — the dense aromatic PANI film reduces oxygen and water permeability. Unlike conventional anti-corrosion pigments (zinc phosphate, zinc chromate), PANI is a self-restoring, non-toxic active system. For antistatic and EMC applications, PANI-10% blended into acrylic, epoxy, or urethane binders at 5–15% loading achieves surface resistivity 10³–10⁶ Ω/□, sufficient for ESD protection (IEC 61340-5-1 requirements: <10⁹ Ω/□). The 10% concentration balances conductivity versus coating mechanical integrity, as higher loading degrades film adhesion and flexibility.
